The Welder Qualification Test, and Why Yards Fail It

A shipyard can lose a contract before the first weld if its welders cannot prove their qualifications on paper. The welder qualification test looks simple, weld a coupon, test it, but it fails people constantly, and an expired certificate voids a sound weld just as surely as a bad one.

The Test That Gates the Contract

On any serious fabrication contract, welder certificates are audited before an arc is allowed to strike. The reason is simple: the strength of a welded structure depends on the skill of the individual who made the joint, and the only way a client, a class surveyor, or a regulator can trust that skill is documented, third-party evidence that the welder has proven it. The welder qualification test is how that evidence is created, and getting a workforce through it, and keeping them current, is a real constraint on which yards can bid what work.

The test itself sounds trivial. A welder deposits a weld on a test coupon under witnessed conditions, and the coupon is examined to confirm the weld is sound. The complication, and the reason people fail, is in everything around that: what the coupon proves, what the examiners look for, and how narrow the band of validity actually is. A welder is not simply “qualified” or “not.” They are qualified for a specific range of work, on specific terms, for a specific window of time.

The Welder, Not the Procedure

A point of confusion worth clearing first. Two different things get qualified in welding, and they are not the same. The welding procedure, captured in a Welding Procedure Specification and backed by a Procedure Qualification Record, proves that a given recipe of parameters produces a sound weld. The welder qualification test proves that a particular person can actually execute a qualified procedure and produce a sound weld with their own hands. One qualifies the method, the other qualifies the human.

The procedure test asks whether the recipe works. The welder qualification test asks whether this person can cook it. A yard needs both, and they are earned separately.

This distinction matters commercially because the two have different failure modes and different renewal rules. A perfect procedure does not help if the welder deploying it is out of qualification, and a brilliant welder cannot legitimately work outside the range their own test covers. Managing a fabrication workforce means tracking both, per welder, per process, continuously.

What the Coupon Has to Survive

After a mandatory visual inspection for surface quality, the test coupon is proven sound by either destructive or volumetric testing. Destructive testing usually means bend tests, where strips cut from the weld are bent to open up any internal flaw, and for pipe in certain positions a set of bend specimens is required. The volumetric alternative is radiographic or ultrasonic testing, which images the interior of the weld for defects. The acceptance criteria are strict and defined by the governing code, and a coupon that shows flaws beyond those limits fails, taking the welder’s attempt with it.

The defects that fail coupons are consistent and well known: porosity, lack of fusion between the weld and the parent metal, undercut along the weld toe, and root defects where the weld did not penetrate correctly. These are precisely the things a skilled welder controls and an underprepared one does not, which is why the test is a genuine filter rather than a formality. Yards that put people forward without honest practice on the actual position and material see them fail on exactly these defects.

The Essential Variables Trap

The reason a qualification is narrower than people assume comes down to essential variables. These are the factors that, if changed, require the welder to re-qualify, because they materially change the difficulty and nature of the weld. A test qualifies the welder for a defined range around the conditions they tested on, not for anything they might be asked to weld.

What Defines the Range

Process: The welding process tested. A different process generally needs a separate qualification.

Position: The test position governs what production positions are covered. This is why the all-position pipe test carries such weight.

Material and filler: The material group and filler classification tested define the material range the welder may work in.

Thickness and diameter: The coupon thickness and, for pipe, the diameter set the range of production thickness and diameter qualified.

Position is where the leverage is. A weld made flat, in the easiest orientation, qualifies very little. A weld made on pipe fixed in the 6G position, inclined and unable to be rotated, forces the welder through every orientation in a single test and therefore qualifies the widest range of production work. It is harder, which is exactly why it proves more. Yards that qualify welders only in easy positions then discover their certificates do not cover the work in hand.

The Certificate Has a Clock

A qualification is not permanent, and this is where sound welders end up unable to work. Across the major codes, a welder’s qualification depends on continuity. Under the common rule, a certificate remains valid as long as the welder keeps using that process and there is no reason to question their ability, but a break of more than 6 months in the process can void it, and repeated weld failures in production testing can call it into question. The international steel standard adds its own periodic confirmation and validity limits. Whatever the code, an expired or out-of-range qualification voids code compliance no matter how good the welder is.

An out-of-date certificate fails the audit before the welder touches a torch. On a fabrication contract, the paperwork gates the work, and a lapsed qualification is a stopped job.

This is why continuous tracking, not one-off testing, is what actually keeps a fabrication workforce deployable. Certificates have to be monitored for expiry, continuity of process use has to be maintained and recorded, and renewals have to be scheduled before they lapse rather than discovered at audit. For a yard, a welder whose qualification quietly expired is functionally unavailable for the code work that certificate covered, no matter how skilled they remain at the bench.

Why This Is a Workforce Problem, Not a Bench Problem

The practical lesson for anyone running fabrication or managing manpower supply is that welder qualification is a continuous workforce-management task, not a box ticked once. It means qualifying people honestly in the positions and materials the work actually demands, especially the harder all-position pipe work that unlocks range. It means preparing welders properly so they pass on the defects that matter rather than burning attempts. And it means tracking every certificate’s range and expiry so the workforce stays audit-ready and deployable.

Yards that treat this as a living register of who is qualified for what, until when, can bid confidently and mobilise fast. Yards that treat it as a pile of certificates in a drawer discover the gaps at the worst possible moment, when a client audit or a class surveyor asks for proof before the first weld and the answer is not ready. In a market where certified welding capacity is a genuine constraint, the yards that manage the paperwork as carefully as the metal are the ones that keep working.
